The E46 rear driveline and suspension share many similarities with the E36, which unfortunately means it also inherits some of the same issues. One such issue is the rear mounting points for the subframe, which can tear away from the sheet metal. This happens because the rear differential transfers torsional loads from the engine through the subframe and into the chassis. Over time, this constant loading and unloading weakens the sheet metal, causing it to fatigue and separate.
BMW attempted to address this issue in the E46 by adding a cross member to the front two mounting points of the subframe. This cross member helps by placing the bushing and stud in double-shear, reducing the twisting force on the sheet metal. However, this solution inadvertently shifts the load from the front of the subframe to the left rear, where we've seen many failures in both low-mileage street cars and race cars.
BMW also tried to mitigate the problem by injecting foam into the space between the underside of the chassis and the top of the trunk. While this works to some extent, it doesn’t address the issue of spot welds failing on the sheet metal, and it makes any additional work in that area difficult, particularly when it comes to welding.
